Fabricating Fiberglass Parts
Learning how to fabricate fiberglass parts opens up an entirely different range of possibilities for DIY boat restoration and amateur boat building. Instead of being limited to commercially available components, you can build custom fiberglass boat parts designed specifically for your project. Using basic molds or plugs, fiberglass cloth and epoxy resin, you can fabricate everything from covers, boxes and panels to vents, hatches and other one-off components. This page documents practical fiberglass fabrication techniques for designing, molding, laminating, trimming, sanding, fairing and finishing custom fiberglass parts for sailboats, trawlers and other fiberglass boats.
Although I’m building engine-vent dorade boxes, the same basic fiberglass molding and fabrication techniques can be used to make many one-off fiberglass boat parts when a manufactured component doesn’t exist or simply won’t fit.

How to Make Custom Fiberglass Parts
The basic process begins by determining the shape and dimensions of the part and then creating a mold or plug that represents that shape. A release agent prevents the fiberglass from bonding to the plug, allowing layers of fiberglass cloth and resin to be laminated over the form and removed after curing. Lightweight fiberglass can be used to capture more complicated shapes, while additional layers of heavier fiberglass provide the strength and rigidity required for the finished component.
Fiberglass Layup, Sanding and Finishing
Fiberglass cloth is then saturated with resin and laid over the prepared plug. For complicated shapes, I use lightweight fiberglass cloth for the initial layer because it conforms more easily to corners, curves and transitions. The objective of this first layup isn’t necessarily strength; it is to accurately capture the shape of the plug. that can change the finished dimensions of the component.
Once the initial fiberglass shell has cured and the shape has been established, heavier fiberglass can be added to create the required rigidity. In my engine-vent project, I progress from lightweight cloth used to establish the shape to heavier 6- to 7-ounce fiberglass to reinforce the component.


Trimming, Sanding and Fairing Fiberglass Parts
A fiberglass component normally looks fairly rough when it first comes off the plug. Excess material must be trimmed away, sharp strands and edges removed, and the surface sanded before the part can be finished. Fiberglass cutting and sanding also generate fine dust, so dust collection and appropriate protective equipment are important parts of the fabrication process.
The surface can then be faired with epoxy and low-density fairing compound where necessary. Fairing isn’t intended to add structural strength. It fills low areas and smooths irregularities so the fiberglass component can be sanded to the required finish before painting or installation.
